Load Management System for a Leading Fertilizer Manufacturing Company

About the Client

A prominent company in India’s chemical and fertilizer industry, the client manufactures Urea, NPK (Complex Fertilizers), and a diverse range of industrial chemicals.

Requirements

The client wanted to upgrade its existing Load Management System (LMS) to improve power management, monitoring and overall system capabilities.
The key objectives were:
  • System Upgrade: Upgrade the existing PLC system with enhanced software capabilities
  • Energy Management: Incorporate an Energy Management System for improved power monitoring and utilization.
  • Future Readiness: Develop a scalable automation platform to support future expansion.
  • Minimum Disruption: Complete the upgrade with minimum shutdown and disruption to plant operations.

Power Management & Monitoring Requirements

As part of the upgrade, MIPL developed and implemented power management logic for:
  • Generator load optimization
  • Islanding
  • Import/export control
  • Actions during over-frequency conditions
  • Continuous monitoring of maximum demand from the grid supply
  • Re-acceleration of critical HT motors
  • Under-voltage management within individual buses
  • Street lighting with one-third lighting during twilight periods
The system was also enhanced to improve plant-wide monitoring and diagnostics, including:
  • Sequence of Events (SOE) recording
  • Plant-wide reporting and remote monitoring
  • Integration of additional numerical relays using IEC 61850 and MODBUS

    The Challenge

    The project involved upgrading an original system dating back to 1983, with very limited documentation available at the beginning of the project.
    Other key challenges included:
  • The project had a limited budget spread over a 10-year period
  • LMS downtime had to be kept to a minimum to avoid disruption to plant operations
  • Critical scan times were required for functions such as islanding, under-voltage transfer, SOE management and LMP changeover
  • Any significant downtime could result in major losses due to a complete plant shutdown.
  • As the plant expanded its capacity from 30 MW to 100 MW, an additional 1,164 I/Os were added, taking the total from 3,600 to 4,764 I/Os.
  • New numerical relays using IEC 61850 and MODBUS also had to be integrated

The Solution

MIPL carried out a complete revision of the system documentation and logic to incorporate the client's new requirements.
The upgrade included:
  • Revised PLC logic and documentation
  • Server-client architecture with automatic changeover between remote client locations
  • Phase-wise changeover of 11 I/O panels
  • Integration of 3 new locations using Ethernet DLR topology
  • Alarm management and SOE/FIFO event recording
  • Remote event-based printing
  • Upgraded controllers and HMIs at panel locations for remote monitoring and limited control
  • Connectivity to the Plant Area Network (PAN) for remote access by engineering and plant heads
This approach allowed the existing system to be progressively upgraded while supporting the plant's increased capacity and new requirements.
