Boiler Automation & Remote Monitoring Solution for a Leading Chemical Fertilizer Company

About the Client

The client is a prominent company in India’s chemical and fertilizer industry. Its manufacturing portfolio includes Urea, NPK (Complex Fertilizers), and a diverse range of industrial chemicals.

Requirements

The client required a modern boiler automation and monitoring solution for its Steam Generation Plant
The objective was to improve:
  • Operational visibility
  • Control consistency
  • Response to abnormal operating conditions
  • Access to boiler operating and performance data
The solution needed to provide:
  • Centralized HMI/dashboard for live monitoring of boiler status and operating parameters
  • Critical alarm and trip notifications to responsible personnel
  • Daily operating and performance reports

    The Challenge

Maintaining stable boiler operation requires several parameters to work together, particularly under changing load conditions.
The key challenges included maintaining effective control of:
  • Steam pressure
  • Drum level
  • Fuel-air ratio
  • Furnace draft
  • The boiler also required safe and controlled start-up and shutdown. This involved:
  • Permissive-based sequencing
  • Burner interlocks
  • Trip handling
  • Clear operator diagnostics
All of this had to be achieved while minimizing unplanned downtime and ensuring operators could respond quickly to abnormal conditions.

The Solution

MIPL implemented an integrated PLC/HMI-based boiler automation solution with:
  • Centralized monitoring of boiler parameters and equipment status
  • Operator faceplates for pumps, fans, dampers and control loops
  • Alarm, trip and proactive notification management
  • Secure remote access for external partners
  • Controlled access to specific machines
  • Real-time monitoring from any device, anywhere
  • Data availability for IoT applications such as predictive maintenance and OEE optimization
The system incorporated redundant controller and power supply architecture, along with Ethernet, ControlNet and fiber-optic communication.

Key Outcomes

Process Visualization
Live visibility of pressure, drum level, draft, temperature, flows and equipment statusthrough a centralized operator interface.
Operational Visibility
Faster troubleshooting through diagnostics, trends, permissive status and controlled engineering access.
Alarm & Trip Management
Critical alarms and boiler trips were recorded with time-stamped events, while operating reports supported timely action and performance review.
Improved Response
Remote access, real-time monitoring and proactive notifications helped reduce downtime, accelerate issue resolution and minimize the impact of emergencies .
